Gear drives and gearboxes are parts of many mechanical devices and simultaneously represent main excitation sources. The aim of this contribution is to take into account the influence of nonlinear couplings in the gear drives and create a general mathematical model for an arbitrary gearbox using the modal synthesis method with DOF number reduction. The stress is laid on nonlinear modelling of gear and bearing couplings and their influence on the dynamical system response to the internal excitation. The bearing model respects real number of rolling bodies and real roller nonlinear contact forces acting between journals and the outer housing in dependance on their deflection. The nonlinear model of gear meshing makes possible to respect in consequence of low static load and internal excitation generated in gear meshing the the gear mesh interruption. As a result of nonlinear couplings, vibrations are accompanied by impact motions, bifurcation of solution and chaotic motions. The presented approach to the nonlinear vibration analysis of large multibody gear drives is applied to a simple test-gearbox.
